PARMA, Ohio -- Hairdryers burned a lot of popcorn in Tony Szpak's Parma basement.

The result was worth it. The Wear-Ever Popcorn Pumper -- one of the first, if not the first, hot-air popper -- helped change the way people pop and eat popcorn. It and its cousins replaced the old ways of popping in oil and now dominate the popper market, challenged only by microwave popcorn.

In the mid-1970s, Szpak, an engineer, was an employee of Booz Allen Hamilton , a technology consulting company that helped design products for industrial clients. After Wear-Ever Aluminum Inc., of Chillicothe, approached Booz Allen Hamilton hoping to find a new product, Szpak and a team of eight engineers based in Independence started brainstorming.

Team member Tom Lipinski, of Bath Township, remembers leaving the Pleasant Valley Road office one night in December thinking about his family's plans to pop and string popcorn to hang on the Christmas tree. At that time, stores and some street vendors with carts had hot-air poppers that made piles of the fluffy snack.

But at home, you had to pop the kernels in oil, which didn't last long on the tree.

"You get that greasy popcorn and everything goes rancid," Lipinski said.

What if we could make a hot- air popper for the countertop, the team wondered.

The engineers, working out of their Pleasant Valley Road offices, considered several approaches. Styrene foam packing kernels or puffed rice were expanded with steam, Lipinski said. And Szpak wanted to reduce the larger poppers in size: The large poppers used way too much electricity for the home and would need heavy-duty electrical outlets like those for a washer and dryer.

The challenge was to reduce the power needs and still generate enough heat, while containing the heat in the popper, mixing the kernels and keeping the kernels from flying out. The engineers tried hairdryers, hot air guns for stripping paint, cups holding the kernels and screens to contain them.

"The first thing I found is that I burned the daylights out of it," said Szpak.

The key, said Szpak, was to "fluidize" the kernels and float them by having hot air come in from the sides.

"I could hold them up in the air and spin them so they don't burn," he said. "It would whirl the kernels like a tornado. I needed very little air to spin the kernels. Suddenly, I had low air flow and agitation and I needed less power. Bingo!
